Go with an 8" port. I did a nearly identical setup only with an Obsidian 12, and tuned to 38. With a 6" port you just lose too much output. I used a sono tube but eventually switched to a regular slot port. If you don't flare the sono tube, you'll get some pretty ferocious port noise as the air moves around the hard edge on the ends of the tube.

I will say, I think a setup like you're talking is easily on par with a ported pair of 12's. It gets LOUD. My 4th was peaking at 32, but I was also tuned quite a bit lower.

With an 8 I would have to put a bend in the port it will need to be 24" to get down to 40 hz. I was also wondering about a big square port but the length would be nuts

Your gonna tune a 4th for a single 12 to 40hz? I'd consider a higher tune, especially for a small setup.

Slot port takes a lot more space. Not sure I can keep a 3 to 1 in my space restrictions

Most important thing is to make sure the port can be modified if need be until you get your desired tuning

The 6" aero is way too small though.
